This practical example follows a typical moderate front collision repair on a Tesla Model 3 or Model Y. The same inspection logic applies to Model S and Model X, although part numbers, sensor packages, and structural procedures differ by VIN and model year.

Tesla Front End Rebuild Example: Starting With the Damage

Picture a Tesla with a low-speed-to-moderate front impact. The front bumper cover is cracked, one headlight is broken, the lower splash shield is torn, and the hood has a bent leading edge. At first glance, this may look like a straightforward cosmetic repair. It rarely is.

Once the bumper is removed, a proper teardown may reveal a pushed-in bumper reinforcement, damaged energy absorbers, broken guide brackets, a cracked frunk tub, bent condenser mounts, or a cooling hose that has been rubbed through. A Model 3 front bumper from one year may have different openings, brackets, or sensor provisions than another. This is especially important with headlights. Tesla headlamp assemblies can vary by model year and market. Before ordering, compare the connector, housing shape, mounting locations, label number, and side designation. A lower-priced assembly becomes expensive if it does not fit or requires a different harness.

For body shops handling multiple repairs, photograph every label and connector during teardown. Clear images of mounting tabs, damaged brackets, and part numbers make sourcing faster and reduce the chance of receiving the wrong version.

Build the Repair in the Right Order

A front-end rebuild should move from structure and systems outward. Starting with the painted bumper may feel productive, but it can create rework if the carrier, cooling stack, latch support, or headlight brackets are still out of position.

First, measure and inspect the front rails, apron areas, suspension mounting points, and carrier mounting locations. If the impact affected structural areas, use the appropriate measurement equipment and Tesla repair information. Do not try to correct a structural issue by forcing bumper gaps or shimming headlights.

Next, address the cooling and A/C system. Check the radiator, condenser, cooling fans, hoses, ducting, and mounts for cracks, distortion, leaks, or contact marks. Only then should the shop finalize bumper cover fitment, grille pieces, trim, wheelhouse liners, and underbody shields.

Fitment is more than panel gaps

A clean Tesla front end should have even hood-to-fender gaps, matching headlight position, secure bumper corners, and a bumper cover that sits flush at the fenders. But appearance is only one part of the inspection.

Check that the hood latches correctly, the frunk opens and seals properly, headlight mounts are not under stress, and all lower shields are fully attached. Loose undertrays and missing air guides can create noise, reduce protection from road debris, and affect airflow through the cooling system.

The best way to control the estimate is an early, complete teardown. It lets the shop decide where used OEM parts make sense and where new OEM or premium replacement parts are the better choice. A clean used OEM reinforcement or headlight can reduce the repair cost substantially. A questionable used cooling component, damaged sensor mount, or bent suspension part is usually a false economy.
